When turning the sound UP.. it pops and garbles
I've changed the audio output trans twice, seems to work for a while and then the intermittent sound problem starts again, sounds like a speaker problem but it's not..
Any ideas?

Did you check and ESR all the caps in that circuit.
Those sets are known for having bad SSB modules causing sound problems.
